Is this the sort of thing you are trying to do, done just now very easily on a Mac with Finale 25 while using Speedy Entry? Someone else may have different advice, but I suspect the only way is to have the grand staff throughout, but set up in such a way that you can hide the second stave everywhere except where you need it. This should be easier that I may be making it seem.

Heavens! First a warning: if you ask the plug-in to scan too much, Finale may crash. Running the validate dynamics option on a single 716 bar scene of an opera for modest forces 6 singers and 23/24 instruments came up with a gigantic list of alerts and warnings, many spurious as they were commenting...

1) Paper size is crucial for printing orchestral scores. I can't help you with US paper sizes, but if you are in most other countries a full orchestral score would very often be printed to either B4 or A3. Mike is right, but nevertheless and purely in the meantime it might be worth checking the various options that are under the MIDI/Audio menu, in case some setting was inadvertently changed during the upgrade of the OS.
