In finale 27.3 the key signature often reverts to oversize san serif display when it was originally setup in regular default font. How do I correct that?

I have not experienced that problem, but I would go to
Document menu > Document Options > Fonts > Notation
and change the font for Time.

No promises, but changing the Time font to something else, and then change it back, might be the solution.
